My trail quad that I've had since 02 and the current motor and electronics for the past 3 years is knocking, sputtering, missing and cutting out. I have had it out for over 200 miles this year with no problems until a couple weeks ago about 30 miles into my ride it starts acting up. I cleaned the carb, changed fuel, fuel flow is good, pressure test to 12 psi with no leaks, good compression, I pulled the head and the piston, cylinder, crank all seem to be tight and visually Ok. Reeds look good, I changed stator, cdi and coil. The jetting has been spot on all year and the temp has been close to the same. It doesn't start as easy and doesn't idle as well. The first few pulls I make are Ok and then it really goes down hill and sputters, pops and knocks. My next idea is that somehow the timing marks on the clutch side are off. Even though the clutch cover hasn't been removed in many years. Please help!

Haven't repacked the silencer in who knows when,(can't see how that would make the motor make this much of a change so quickly imo) on this bike I don't gap check the plugs just throw them in. The carb slide looks normal as in nothing stands out.
 
all i can say is my son's R used to run with the plug gap at .028.now i have to keep it at .020.if i gap it more it will load up,and run like crap.checking the gap take's second's.what have you got to loose?

ps.i had his set at .026 today.i ended up setting it back to .021 and it stopped fouling the plug.

I would say if a couple thousandths in spark plug gap makes you foul a plug you are running it to Ritch. I have never fouled a plug on a 250r with a clean carb. I do think that your idea of exhaust restrictions is great, the silencer is over ten years old and should be inspected. Thanks

Did anything change other than plug gap? Was the temp similar? Are the new ngk br8es plugs junk?
 
Packing material lasts 20 hours at most, then it starts causing jetting issues, some even claim packing only lasts 12 hours of hard use. Not sure packing is your only issue, however, if it has not been replaced in years, then it needs to be.

IMO....your issue is related to an intermittent electrical problem, likely stator, CDI, or faulty connectors, flywheel, ect....

Yeah I'm with Carlos. I rode the other day mine ran great. Then all of a sudden I'm going up a big hill and it stats acting up missing and what not. I figured t was plug so I tossed one in real quick it fired up and made it to bottom of hill before it cut off again. Would not start. The connectors for the pickup had come loose they got hot and even though connected it wouldn't work. Came home cleaned and put on a new connector fixednit right up

^^^^ can you be more specific when you are describing "connectors for the pickup" I assume you are referring to the stator pickup to the flywheel? I have tried a different stator but not flywheel. Maybe I'll switch the flywheel, it is a lightened flywheel.

Well I pulled my silencer off and apart and found that the turbine part of the fmf turbine core had rusted out and cracked causing major exhaust flow restrictions. I put on another silencer that I know is good and now she is back to normal and kicking ass. I guess I way over analyzed this one! Thanks for the help, I just never thought to check the silencer.
